Three-terminal regulators (e.g., 78xx/79xx series) remain popular due to their simplicity and low cost. Despite having only IN, OUT, and GND pins, their package choice—ranging from TO-220 to SOT-223—significantly impacts PCB layout, thermal management, reliability, and manufacturability.

1. Thermal Design Dictates Heatsinking Strategy
The classic TO-220 package features a metal tab that can be mounted to an external heatsink—ideal for loads >500 mA or high dropout voltages. PCB design must:
Include mounting holes and clearance space;
Verify if the tab is internally connected to GND (often it is), to avoid accidental shorts.
In contrast, surface-mount SOT-223 relies entirely on the PCB for cooling. Designers must:
Add a large copper pour on adjacent layers;
Place 4–9 thermal vias under the exposed pad to transfer heat downward;
Neglecting this can cause thermal shutdown and system instability.
2. Size vs. Serviceability Trade-offs
TO-220 is bulky (~10×15 mm), limiting use in compact consumer electronics—but its wide pin spacing allows easy hand-soldering and replacement, making it ideal for prototyping or field repairs.
SOT-223 (~6.5×3.5 mm) saves board area and suits high-volume production, but tighter leads increase risks of solder bridging and complicate rework.
3. Layout Affects Stability
Even though these regulators operate at low frequencies, poor layout can cause oscillation:
Place input capacitor directly between IN and GND;
Keep output capacitor as close as possible to OUT and GND;
Use a short, wide trace for GND to minimize ground bounce.
4. Manufacturing & Reliability Considerations
TO-220 requires through-hole assembly (wave soldering), adding cost but offering robust mechanical strength—suited for automotive or motor-drive environments with vibration.
SOT-223 uses reflow soldering, enabling automation, but is vulnerable to solder joint fatigue under thermal cycling or board flexing. In harsh environments, consider underfill or reinforced pads.

TO-220 parts are widely available and extremely cheap. SOT-223 may cost slightly more but reduces PCB size—potentially lowering total system cost in mass production.
